So it looks like I created a Venus de Milo.
Tonight I tried to put on the original arms prior to spraying everything with primer. I failed miserably. I had hoped that boiling the arms would get them soft enough so I could stretch them back over the pegs. 8 broken pegs later I gave up. As cool as an armless Archangel looks...I'm determined to make it with poseable arms.
Back to the drawing board....

Have you tried shaving the pegs into a slight Point (leave the base of the peg at its original width and just taper out the tip)?
Which should make it easier to pop over the top

Switch them - keep the pegs in the arms and have them go into the cast? I don't know what durability your casts have, but that may be the easiest way.

I tried shaving the pegs down, and while it worked a little, they were still too weak. A couple tugs on the arm and it snapped right off.
The pegs are actually what rotates in the torso. Not the arms on the pegs like I first thought.
I'm going to try what Jester said. Leave the arms with the super hard plastic pegs in, and try to shove them into the torso instead. I'm thinking of trying two different things but I'm out of the molding material. Smooth-on.com rapes me on shipping charges to Hawaii so I bought some off of ebay. Hopefuly I actually get the goods...
If anyone has access to a store that carries Smooth-on products and wants to be my new best friend... let me know.
I guess now I have a LOT of extras to practice painting with...

Since I couldn't bring myself to pay for the real thing I bought the unpainted version. The face and claws is Tamiya paint, the rest is spray paint. Attachments:

$19.99. Thet next day they dropped it to $13.99. They haven't put up anymore for a week now. I wanted another one.
I've been experimenting with different tapes to mask out areas and create stencils when painting. I've tried random masking tapes, blue painters tape, adhesive vinyl... Any suggestions?

I tried those same ideas and eventually gave up because I couldn't find anything that would not bleed or pull away the undercoating.

Here's the only two pictures I took while working on Sauron. The head came out a little too large which kinda irked me since on my first attempt it came out looking too small. I'm putting it aside for now and will try one last time farther down the road. Attachments:

Wall of Heroes. My wife asked me to hang up this world map in my son's room so I thought I'd kill two birds with one stone... It took me half a day to build the shelves and another 3 days of painting them. I was hoping we'd be able to fit a lot more figures up there but it's barely half. It's basically all the Combat Heroes except the Shipwreck two-pack. All the Adventure Heroes except the red-dress lady pack. And all the SHS except for the HERBIE and Kraven packs. I like that. My boys have them sorted in play bins so deep they have to dump out the whole thing to find the ones they want to play with. The bigger problem is with my custom figures. They get really damaged when stacked on top of each other.

Are you sealing your figures? That might help mitigate the damage.

Yeah, I think one of the sealants I have used sticks to itself and then pulls bits of paint off when they pile them up.

All the Iron Man talk made me wish I was able to work on my last unfinished project: An attempt to recreate an army of the different drones from Iron Man 2. What was it? Air, Sea... something... I forget already. I ripped apart the existing drone parts and tried to make different leg, torso combos. Then I casted a mold of each and made a bunch of bodies. The gray casts have aluminum powder mixed into the resin to make them heavier. Attachments:
